A process is provided for creating a gypsum wallboard slurry with enhanced strength. The process includes providing a gypsum wallboard slurry mixer, providing suitable amounts of calcined gypsum and water in the mixer to create a slurry, agitating the slurry in the mixer, extracting a portion of the slurry in the mixer, reintroducing the extracted portion into the mixer for further mixing, and dispensing the mixed slurry from an outlet of the mixer.

Abstract

Gypsum boards formed from synthetic gypsum and other gypsum sources having high chloride salt concentrations. Gypsum boards may include a board core including set gypsum between a front cover sheet and a back cover sheet. A total concentration of the chloride anion in the board core ranges from about 150 to 4000 parts by weight (pbw) chloride, typically about 300 to about 3000 pbw, more typically from about 400 to about 2000 pbw, further typically from about 1000 to about 2000 pbw, and further typically from about 600 to about 1000 pbw, per 1,000,000 pbw calcium sulfate dihydrate. Abstract

A cementitious panel system reinforced on its opposed surfaces by a fabric of basalt fiber woven or non-woven mesh. Preferably the mesh is a woven basalt scrim with thicker yarn and larger mesh openings to provide a cementitious panel with improved handling properties while retaining tensile strength and long term durability. The fabric is constructed as a mesh of high modulus strands of bundled basalt fibers. The fabric also has suitable physical characteristics for embedment within the cement matrix of the panels or panels closely adjacent the opposed faces thereof. The fabric provides a panel system with long- lasting, high strength tensile reinforcement and improved handling properties regardless of their spatial orientation during handling. Included as part of the invention are methods for making the reinforced cementitious panel.

Abstract

Fabric reinforcement for reinforcing alkaline cementitious matrix including warp yarns and weft yarns. To increase cohesive tensile strength of intersection points of the fabric the fabric has sufficient resinous coating over a substantial portion of the warp and weft yarns, before the fabric reinforcement is embedded within, or adhesively or mechanically bonded to the cementitious matrix, wherein the coating includes organic or inorganic adhesives/polymers, or the fabric has uncoated fabric modified by adhering fabric strands together where machine direction and cross-machine strands intersect, for example with cyanoacrylate or epoxy. Disclosed is an acid-modified flour and a method of making the acid- modified flour. The acid-modified flour is desirably prepared using a dry milling process. Aqueous cementitious slurries including predominantly Type I Portland cement containing an aluminate additive. The aluminate additive is an aluminate salt other than calcium aluminate or calcium sulfoaluminate, preferably sodium aluminate. Cementitious reactive powders of the slurry include the Type I Portland cement and 0.1-10 wt. % of the aluminate additive as an accelerator. The slurries may have a set time of about 10 minutes or less. Abstract

A gypsum fiber roofing panel with an angled edge for accommodating environmentally-induced expansion is provided, including a homogeneous body formed from a slurry of gypsum and reinforcing fibers having a face panel, a back panel, and a plurality of side edges, each side edge having an angle relative to a plane defined by the adjacent face panel in the range of 81-87° for accommodating environmentally-induced expansion relative to adjacent panels upon installation on a roof.

Abstract

Embodiments of a system and a method for determining an edge hardness value for a cementitious board (25) can be used to effectively determine the hardness of the board after it has been made and dried at a predetermined location, such as, at a stacking station, for example. An actuator assembly (122) can manipulate a punch (120) such that the punch is inserted into one of the edges (34, 35) of one of the cementitious boards in the stacker in a controlled manner. A force gauge (124) can be associated with the punch to measure the resistance force exerted by the cementitious board in response to the punch being inserted into its edge. The measured resistance force can be used to determine the edge hardness value.

A ball drop iris is provided for use in a ball drop testing apparatus. Abstract

Disclosed are a gypsum board, and related slurries and methods. The gypsum board comprises a gypsum layer disposed between two cover sheets. The gypsum layer comprises a crystalline matrix of set gypsum and expandable graphite. The expandable graphite exhibits volume expansion at high temperatures. Optionally, unexpanded vermiculite can also be included in the gypsum layer to provide an expansion component at even higher temperatures. Because of synergy between the expandable graphite and unexpanded vermiculite in accordance with some embodiments, less vermiculite can be included in the board than in conventional board that contained vermiculite. The board desirably can pass one or more fire-related tests, and is a fire-rated board in some embodiments.
